Waterstops

What is a waterstop?

A waterstop is a physical barrier — typically made from PVC, rubber, bentonite, or metal — that is embedded within a concrete joint to prevent the passage of water (and sometimes other liquids or gases) through that joint. Concrete itself is a strong, durable material, but every joint in a concrete structure, whether planned or unplanned, is a potential path for water to travel through. Waterstops are installed across these joints during construction to seal them permanently, before the concrete is poured around them.

Why waterstops matter

Concrete structures are rarely poured as a single, continuous, monolithic piece. Practical considerations — pour sequencing, structural movement, shrinkage, and design requirements — mean that joints are unavoidable. These joints represent the weakest point in a structure's ability to resist water ingress, because:

  • Concrete-to-concrete bonds at construction joints are never as strong or as watertight as the parent concrete
  • Structures move over time due to thermal expansion and contraction, settlement, seismic activity, and hydrostatic pressure
  • Even hairline cracks or gaps at a joint can allow water to migrate through under pressure

Left unaddressed, water ingress can lead to corrosion of reinforcing steel, concrete degradation, mould growth, damage to internal fit-out and equipment, and ultimately structural failure. Waterstops are a proactive, built-in defence against these outcomes, rather than a retrofit fix.

Where and when waterstops are used

Waterstops are specified wherever a structure needs to remain watertight but must also incorporate joints. Common applications include:

Types of waterstops

PVC waterstops. The most widely used type, PVC waterstops are flexible extruded strips available in a range of profiles (flat, dumbbell, and centre-bulb designs, among others) to suit construction and expansion joints. They are cost-effective, chemically resistant, durable, and easy to install by embedding the flanges into the concrete on either side of the joint. Centre-bulb profiles are used at expansion joints to allow for movement without tearing.

Fosroc ANZ PVC waterstops — Supercast PVC. Part of the Fosroc Waterproofing range, Supercast PVC is a system of centrally placed profiles (Hydrofoil) and externally placed profiles (Rearguard R and S), supplied as straight lengths, factory-made intersections, or prefabricated network segments to reduce on-site jointing. It suits expansion and construction joints in water-retaining and water-excluding structures such as tanks and basements, and complies with AS 4020:2018 for use in contact with drinking water. Typical scenarios: basement retaining walls and slabs, water and wastewater tanks, reservoirs, and any construction or expansion joint where a robust, centrally embedded (or externally fixed, where access is one-sided) waterstop is needed across the full joint network, including intersections and direction changes.

Rubber waterstops. Similar in form to PVC waterstops but made from synthetic or natural rubber, these offer greater flexibility and elasticity, making them well suited to joints with significant expected movement, or applications requiring resistance to specific chemicals, UV exposure, or extreme temperatures.

Fosroc ANZ rubber waterstops — Earth Shield TPV-TPER. A range of weldable thermoplastic elastomeric rubber (TPV/TPER) waterstops developed specifically for critical chemical, industrial, and environmental applications, where standard plasticised PVC doesn't offer adequate long-term resistance to aggressive chemicals, solvents, and hot petroleum oils. Typical scenarios: primary and secondary containment structures, refineries, mining facilities, fuel depots, chemical plants, and acid storage — anywhere a joint may be exposed to hydrocarbons or aggressive chemical fluids rather than just groundwater, and where elevated or fluctuating temperatures are also a factor.

Hydrophilic waterstops. These strips (often bentonite-based or made from hydrophilic rubber/polyurethane) expand when they come into contact with water, sealing tightly against the surrounding concrete. They are easier to install than PVC waterstops, being compact and simple to fix to a construction joint surface with adhesive or nails, and are particularly useful in tight spaces or retrofit-style joint sealing where a wide waterstop can't be accommodated. A key consideration is that they must not be exposed to water (such as rain) before the second concrete pour, or they can expand prematurely and lose effectiveness.

Fosroc ANZ hydrophilic waterstops — Hydrotite. A premium-grade, water-swellable hydrophilic waterstop that expands in a controlled fashion on contact with moisture, forming a pressure seal within the joint. Its self-adhesive, co-extruded design simplifies installation, avoids the on-site welding that PVC systems require, and uses simple butt joins rather than moulded intersections. It is unaffected by repeated wet and dry cycles and carries AS 4020:2018 compliance. It can also be connected directly to a Supercast PVC network at transition points, and — where the substrate is rough, such as shotcrete — bonded using Leakmaster, a gun-applied, water-swellable waterstop mastic. Typical scenarios: construction joints in water-retaining and water-excluding structures, pipe and service penetrations through walls and slabs, and situations with congested reinforcement or limited access where a bulky centre-bulb PVC profile won't fit. Leakmaster specifically suits pipe penetrations and rough or uneven surfaces, and can also be used alone to seal non-movement joints.

Fosroc ANZ hydrophilic waterstops — Superswell 47B. A high-expansion, butyl-bentonite-based hydrophilic waterstop strip designed for non-movement joints where it will be fully contained within the joint (its volumetric expansion, in the order of 1.6 times, occurs in all directions, so containment is critical to performance). Typical scenarios: horizontal construction joints between floor slabs and cast in-situ walls such as lift overrun pits and other retaining structures — generally as an alternative or complement to Hydrotite where a butyl-bentonite chemistry is preferred.

Injection hoses. Injection hoses are cast-in, groutable hose systems installed along construction and cold joints before the second concrete pour. They provide an accessible pathway for resin or other compatible injection materials to be introduced into the joint after the concrete has cured, helping seal voids, cracks or water paths that may become evident during testing, commissioning or future service. They are best positioned as a future-proofing and redundancy measure within a broader waterproofing strategy, rather than as the default replacement for primary PVC or hydrophilic waterstops where those are required by design.

Fosroc ANZ injection hoses — Supercast Predimax Injection Hose System. A double-walled, patented PVC injection hose designed for protection against potential and active leaks in construction and cold joints in concrete. The hose is formulated for durability and resistance to continuous immersion in groundwater, saline water, sewage, alkalis, acids, petrol, diesel and alcohol. Its staggered openings allow pressure-fed injection material to exit the hose while helping prevent cement paste from entering the hose during concrete placement. Typical scenarios: critical construction and cold joints where future access for remedial injection would be difficult or disruptive; basement slabs and retaining walls; below-ground construction around pile heads and basements; water-excluding structures such as subways and tunnels; water-retaining structures such as canals and reservoirs; and sewage treatment plants.

External vs centrally / internally placed waterstops

Waterstops can also be categorised by their position in the joint:

  • Centrally / internally placed waterstops are placed within the concrete cross section and tied into the reinforcement to keep them securely in place during the concrete pour. They are cast-in-place waterstops. Supercast Hydrofoil is a centrally placed example.

1. Primers

3. Patch Repair Mortars

Role in the system: Before any topping or coating is applied, the substrate needs to be structurally sound and consistent. Patch repair mortars fill spalled areas, blowholes, potholes and other defects so the finished flooring system bonds fully and doesn't reflect substrate imperfections through to the wearing surface. Epoxy mortars are typically used for smaller, localised repairs ahead of resin flooring systems, while cementitious mortars suit larger-area or structural reinstatement ahead of cementitious toppings.

Typical applications: Pre-flooring substrate repair; patching of potholes, spalling and blowholes in existing industrial floor slabs prior to resurfacing; emergency reinstatement of trafficked pavements and floors with minimal downtime.

4. Floor Toppings

Role in the system: Floor toppings are the main structural and wearing layer of an industrial flooring system, applied from a few millimetres up to several centimetres thick. They provide bulk build, load spreading, levelling and — in the case of the Cemtop cementitious range — a directly trafficable wearing surface. Resin-based toppings such as Nitoflor PU600 and Nitoflor FC150 HP-SL are used where higher mechanical, chemical or thermal resistance is required than a cementitious topping alone can provide.

Typical applications: Warehouse and distribution centre floors, manufacturing floors, workshop floors subject to forklift and trolley traffic, and areas needing to be re-levelled or built up before final coating.

Role in the system: High build coatings are thicker resin coatings that create a seamless, hard-wearing, chemically and abrasion-resistant wearing surface, applied directly over a primed slab or over a floor topping. They deliver more film build and durability than a thin film coating, and can also be trowel-applied with fillers for added build where needed.

Typical applications: Manufacturing floors, mining processing areas, chemical plant floors and bunding, and areas with medium-to-heavy pedestrian, trolley or forklift traffic requiring a robust chemical-resistant lining.

Products:

  • Nitoflor N — highly chemically resistant novolac epoxy clear binder used as a high build coating (or, with Nitomortar F4 Fillers added, as a trowelled topping); resistant to aggressive acids and other chemicals.
  • Nitoflor FC150 HP-SL — roller applied, heavy-duty epoxy coating system also used to build a high-build, hard-wearing wearing course over primed concrete in demanding industrial environments.
6. Thin Film Coatings

Role in the system: Thin film coatings (typically around 100–300 microns) seal, dust-proof and give a hygienic, easy-clean, aesthetic finish for lighter-duty or pedestrian-trafficked floors. They are also used as sealer or topcoats over heavier-duty toppings such as Nitoflor PU600, balancing cleanability with the required slip rating.

Typical applications: Light-to-medium duty pedestrian and trolley traffic areas, tool rooms and showrooms; as a sealer/topcoat over resin cement toppings and high build coatings.

  • Nitoflor FC100 — UV-stable, solvent-based acrylic sealer that penetrates the substrate to dustproof concrete floors and resist oil and liquid penetration, for warehouses, car parks and light industrial buildings.

7. Slip Resistance Solutions

Role in the system: Slip resistance is achieved by broadcasting graded aggregates into a wet base coat or topping, then sealing over the top. Grain size is selected to match the required slip/pendulum rating for the area without compromising the ability to keep the floor clean.

Typical applications: Wet processing areas, ramps and loading docks, food and beverage production floors, and any area with an identified slip risk under normal or wash-down conditions.

Products: Nitoflor Anti-Slip Grains 01, 02, 21, 31 and 41 — a graded aggregate range running from fine to coarse, selected to suit light through to heavy-duty slip resistance requirements.

8. Flooring Colours

Role in the system: Colour systems are used in conjunction with a base coating or topping product to deliver a consistent decorative finish, and are frequently used functionally — for zoning of work areas, way-finding, and safety demarcation — as well as for brand-aligned aesthetics.

Typical applications: Colour zoning of warehouse and production areas, decorative/architectural finishes, and safety line-marking integrated into the flooring system.

How the Products Fit Together as a Flooring System

A complete Fosroc ANZ industrial flooring system is built up in layers, moving from substrate preparation through to the finished, trafficable surface. Not every layer is required in every system — the right combination depends on the substrate condition, the duty rating of the area, and any hygiene, chemical resistance or slip resistance requirements. The general build sequence is:

  1. Substrate repair — the concrete substrate is assessed, and any spalled, blown or defective areas are repaired using a patch repair mortar.
  2. Priming (where required) — for the Cemtop cementitious range and cementitious patch repair mortars, a suitable primer (Nitoprime 330) is applied to seal the substrate and provide a bonding bridge to the layers above; the resin-based Nitoflor systems are generally self-priming on sound concrete.
  3. Build layer — a hardener/densifier is applied direct to the slab for lighter-duty, direct-to-slab floors, or a Cemtop cementitious screed / Nitoflor resin topping is applied where higher build, levelling or chemical resistance is required.
  4. Coating (where required) — for higher-duty or chemically exposed areas, a high build coating is applied over the topping for added film thickness, abrasion and chemical resistance.
  5. Slip resistance — anti-slip grains are broadcast into the wet coating or topping where a specified slip rating is required.
  6. Sealing and colour — a thin film coating or sealer/topcoat (and colour, where specified) is applied to complete the seamless, cleanable, finished surface.

Industrial floors also need movement and construction joints detailed correctly so the flooring system isn't compromised. This is typically handled with Fosroc ANZ's Joint Fillers & Sealants range (for example Nitoseal® and Thioflex 600 sealants with Expandafoam backing rod or Hydrocell joint filler board), which sits alongside the Industrial Flooring category and is specified as part of the same overall floor design.

Industrial Flooring by Product Chemistry

The same range can be viewed through a second lens: the underlying chemistry or technology of each product. Products within the same functional layer are often available in more than one chemistry — a thin film coating, for example, can be acrylic, epoxy or polyaspartic — and the right choice depends on the balance of chemical resistance, abrasion resistance, appearance, cure speed and cost the project requires. General chemistry characteristics are provided as a guide to selection logic; exact performance figures, limitations and application parameters should always be confirmed against the current Technical Data Sheet (TDS) for the specific product.

Cementitious systems

Cement/polymer-modified formulations that bond directly to the concrete substrate and cure by hydration, used for repair mortars, screeds and trafficable toppings. Typically the most economical and most "concrete-like" of the technologies in the range.

Products: Patchroc GP, Patchroc C, Paveroc, Cemtop GP Advanced, Cemtop Screed, Cemtop XD, Cemtop HD30.

Applications: General warehousing and distribution floors, underlays ahead of carpet or tile, substrate reinstatement and levelling, and as an economical base layer beneath a resin sealer or topcoat where a fully impervious, chemically resistant surface is not required.

Advantages: Economical relative to resin systems, particularly over larger areas; bonds well to concrete and behaves similarly to the substrate, reducing differential movement issues; breathable and tolerant of residual moisture vapour drive from the slab; straightforward to place, repair and extend using standard trowel/screeding techniques.

Disadvantages: Lower chemical resistance than epoxy, polyurethane cement or polyaspartic systems, so unsuitable as a standalone wearing surface for aggressive chemical exposure; more porous and harder to keep hygienically clean unless sealed; generally lower abrasion and impact resistance than the heavy-duty resin toppings (Nitoflor PU600, Nitoflor FC150 HP-SL) at comparable thickness; typically needs Nitoprime 330 ahead of application and a sealer/topcoat afterward for full performance; water content and curing processes must be adhered to and considered for subsequent coatings and wearing surfaces.

Epoxy resin systems

Epoxy is the most broadly represented resin chemistry in the range, spanning patch repair mortars, self-smoothing toppings, high build coatings and thin film coatings. Epoxies generally offer excellent mechanical strength, abrasion resistance and chemical resistance, and bond well to primed or sound concrete. Their main limitation as a class is UV stability in a cosmetic sense — standard epoxies will chalk, yellow or amber with UV/sunlight exposure over time, so they are best suited to internal or shaded environments unless a UV-stable topcoat (for example Nitoflor PA) is used over them.

  • Epoxy patch repair mortars — Nitomortar 903 (general purpose epoxy resin for priming; may be filled with kiln dried, washed sand (Nitomortar F4 Fillers) to create scratch coats and patch repair mortars ahead of overlay systems), Nitomortar AP, Nitomortar F4 Fillers (graded epoxy filler for blowholes and surface imperfections), Nitomortar EL-HB (localised or larger-area substrate reinstatement). Because epoxy bonds directly to sound concrete, these mortars can double as the priming layer on contaminated or unsound substrates. Nitomortar 903 and AP both serve the same core function (epoxy patch repair ahead of overlay); selection between them, and between EL-HB for larger-area reinstatement versus F4 Fillers for fine surface defects, should be confirmed against the current TDS for each product.
  • Epoxy toppings and high build coatings — Nitoflor FC150 HP-SL, used either as a roller-applied coating (0.2–0.4 mm) or as a self-smoothing, heavy-duty topping (2–4 mm), and as a high-build wearing course over primed concrete; Nitoflor N, a highly chemically resistant novolac epoxy binder used as a high build coating or trowelled with Nitomortar F4 Fillers as a topping.

Polyurethane (PU) cement

Combines a polyurethane resin binder with a cementitious filler component, producing a topping with a distinctive combination of mechanical strength, chemical resistance and — its key differentiator — tolerance of thermal shock and wide temperature cycling, which standard epoxy and cementitious systems do not handle as well.

Product: Nitoflor PU600, top-coated with Nitoflor PU200.

Applications: Food and beverage processing, commercial kitchens, cold stores, and any environment with thermal shock (hot wash-down, steam cleaning, freezer traffic), heavy mechanical loading, or combined chemical and thermal exposure too severe for a standard epoxy or cementitious topping.

Advantages: Superior thermal shock and thermal cycling resistance; high mechanical strength and chemical resistance combined in a single topping; typically finished with a matching topcoat (Nitoflor PU200) for a complete, compatible system.

Disadvantages: Generally a higher-cost system than a cementitious topping and often more specialised to install than a standard epoxy; where thermal shock resistance is not required, Nitoflor FC150 HP-SL or Nitoflor N may achieve the required chemical/mechanical performance at lower cost; typically has a distinctive surface texture rather than the fully smooth gloss finish achievable with self-smoothing epoxy — confirm aesthetic requirements against the current TDS.

Polyurethane (PU) coating

A polyurethane topcoat/sealer chemistry, distinct from the polyurethane cement topping above.

Product: Nitoflor PU200 — sealer/topcoat used over Nitoflor PU600, or as a standalone coating.

Applications: As the matched topcoat over Nitoflor PU600 to complete a polyurethane cement flooring system — ensuring chemical and UV compatibility between build coat and topcoat — or as a standalone PU coating where its specific finish and resistance profile is required.

Advantages / disadvantages: Guaranteed chemical and adhesion compatibility when paired with Nitoflor PU600 as a purpose-matched system, and compatible with Nitoflor PU Colour for pigmented finishes. As a standalone coating it is a more specialised, typically higher-cost option than an epoxy (Nitoflor FC130) or acrylic (Nitoflor FC100) thin film coating where PU600's specific thermal/chemical performance isn't needed underneath it.

Acrylic

Solvent-based, film-forming or penetrating sealers valued for fast application, UV stability and low cost, at the expense of the chemical and abrasion resistance offered by epoxy or polyurethane.

Product: Nitoflor FC100.

Applications: Warehouses, car parks and light industrial buildings — internal or external, given its UV stability — where dust-proofing and basic liquid/oil resistance is needed but full chemical resistance is not.

Advantages / disadvantages: UV-stable, so suitable for external or sunlit areas without yellowing or chalking; fast, low-cost, penetrating application, good for large-area dust-proofing. Lower chemical and abrasion resistance than an epoxy (Nitoflor FC130) or polyaspartic (Nitoflor PA) thin film coating, so unsuitable where aggressive chemical exposure or heavy trafficking is expected.

Polyaspartic

A fast-curing aliphatic polyurea/polyurethane-related chemistry known for very rapid cure, strong UV stability and good abrasion resistance, allowing a fast return to service.

Product: Nitoflor PA.

Applications: Areas where downtime must be minimised — coating or re-coating works that need to be completed and trafficable within a short shutdown window — and as a UV-stable topcoat over epoxy systems such as Nitoflor FC150 HP-SL or Nitoflor N that would otherwise be prone to UV yellowing or chalking if left exposed.

Advantages / disadvantages: Fastest cure and return-to-service of the thin film options; UV-stable and commonly used specifically to UV-protect an epoxy topping beneath it; good abrasion resistance for a thin film coating. Typically higher cost than acrylic or epoxy thin film options, and its fast cure means a shorter working/pot life on site, requiring experienced application.

Lithium silicate densifiers

Reactive liquid chemistries that penetrate the concrete surface and react with free lime to form calcium silicate hydrate, permanently hardening and reducing the porosity of the slab itself rather than forming a surface film.

Products: Nitoflor HD, Nitoflor HD-S.

Applications: Warehouses, distribution centres, car parks and light-to-medium duty floors where a coating is not needed or wanted; dust-proofing of ageing slabs; and surface preparation and enhancement for polished concrete, where Nitoflor HD-S is used alongside Nitoflor HD to lift stain resistance and sheen.

Advantages / disadvantages: Retains the natural appearance and slip characteristics of exposed concrete, with no applied film to delaminate, wear through or need recoating; low-cost, low-maintenance direct-to-slab option for lower-duty areas. Offers dust-proofing and abrasion improvement rather than the chemical resistance of a resin coating, and does not provide the slip resistance, hygiene sealing or colour options available with a coated system.

Mineral dry-shake hardener

A graded mineral aggregate broadcast onto fresh concrete and trowelled into the surface, becoming mechanically and chemically bonded into the top of the slab as it cures.

Product: Nitoflor Sicaltop.

Applications: Heaviest-traffic industrial areas on new concrete pours — forklift and heavy-vehicle trafficked warehouse and production floors — where an extremely hard-wearing, slip-resistant, direct-to-slab surface is required at the time of the original pour.

Advantages / disadvantages: Exceptional abrasion and wear resistance, integral to the slab rather than a separate applied layer, with built-in slip resistance; non-rusting silicon carbide/alumina aggregate suited to heavy-duty environments long-term. Must be applied into fresh concrete at the time of the pour, so it is not an option for refurbishment of existing slabs, and it provides no chemical resistance benefit and no colour system.

Primer — water-based styrene-acrylate copolymer

Product: Nitoprime 330 — a chemistry chosen for its ability to seal a porous cementitious substrate and minimise pinholing while remaining compatible with, and promoting adhesion for, the Cemtop range and the Patchroc/Paveroc repair mortars that follow it. The resin-based Nitoflor systems are largely self-priming on sound, untreated concrete, so Nitoprime 330 is not generally required ahead of them; on contaminated or unsound substrates an epoxy patch repair mortar (Nitomortar 903) is used instead to prepare and prime the surface.
